Download Disassembly 1. Raise and support the vehicle on a flat stable surface using the floorjack and proper load rated jackstands. 2. Disconnect the battery. 3. Remove three nuts that retain catalytic converter to the stock manifold. 4. Unplug and unclip oxygen sensor wires. There are two sensors; one is located above the catalytic converter, and the second sensor is located below the catalytic converter. The wiring for the lower sensor is clipped to the electric fan bracket. 5. Remove E.G.R. line from catalytic converter. 6. Remove the two bolts retaining the catalytic converter pipe to the intermediate pipe and the two bolts for the catalytic pipe bracket. 7. Download 1. Remove the right and left frame side covers and the seat. 2. Unplug and remove the stock horn located behind the left foot peg. Re-route the horn wires up over the front cylinder head and to the rear. Next cut two pieces of wire 36″ long, strip both ends ¼”, crimp two male spade terminals to one end and two females to the other ends. Attach these wires to the stock horn wires and route them over the rear cylinder and behind the frame tube. The end of the wires should come out near the center of the left side cover area (see photo 1 A). Download Installation of AEM® intake system. a. When installing the intake system, do not completely tighten the hose clamps or mounting hardware until instructed to do so. b. Remove the transmission mount bracket nut closest to the front of the car. Install the supplied transmission bracket over the stud and replace the nut. Refer to the picture for correct orientation. Torque the transmission mount bracket nut to 54 N-m (5.5 kgf-m, 40 lbf-ft). (Fig. 9) c. Install the 2.50″ x 2″ hose on to the throttle body with two 2.50″ hose clamps. d. Check to see that the inside of the AEM® intake pipes and air filter are clean and free from any foreign objects and/or obstructions. e. Download REPAIR PROCEDURE 1. Remove the throttle body cover, intake manifold covers, ignition wire holder, and ignition wire cover. 2. Disconnect the brake booster vacuum hose and the vacuum hose from the intake manifold. 3. Remove the throttle body from the intake manifold (two nuts and two bolts). Leave all hoses, cables, and electrical connectors connected to the throttle body. Discard the throttle body gasket. 4. Remove the PCV valve from the cylinder head cover. Remove the intake manifold (three nuts and six bolts). 5. Remove the intake manifold chamber, IAT sensor, boost plate, and PCV hose from the intake manifold. 6. Cover the six ports on the bottom of the manifold with duct tape. 7. Use an 8-mm drill bit and carburetor cleaner to clean the EGR port in the intake manifold. Turn the drill bit only by hand.
